Rusted Aircon Outdoor Unit: Is It a Problem?

Same-day service On-site repair Call 072 686 0472

Outdoor units live in the sun, rain and wind all year, and on rooftops they get the worst of it. A bit of surface rust is common, but rust can also eat through the casing, the base, the brackets and eventually the coil. Here's how to tell the difference, using photos from a rooftop unit our technicians inspected and replaced in Kempton Park.

Quick answer

Light surface rust on an aircon outdoor unit is mostly cosmetic and can be cleaned and treated. Rust becomes a real problem when it eats through the casing, the base pan or the mounting brackets, gets into the electrical box, or attacks the coil, where it can cause gas leaks. Rooftop units, units near pools and units in salty or polluted air rust fastest. Rinse and service the unit regularly, keep it off standing water, and have badly rusted panels, brackets or bases replaced before they fail. When a unit is too far gone, replace it with one that has a blue anti-corrosion treated coil. Absolute Repairs inspects, services and repairs outdoor units across Gauteng for a R350 call-out, waived if we do the repair.

What rust on an outdoor unit looks like

These photos are from a Samsung outdoor unit on a rooftop in Kempton Park that our technicians opened up and inspected. It shows the typical progression, from surface rust on the panels to rust inside the frame. The corrosion had gone too far to be worth repairing, so we replaced it with a new outdoor unit that has a blue anti-corrosion treated coil, which is built to stand up far better to exposed rooftop conditions.

The top panel takes the most sun and rain, so it usually rusts first. The wire guard over the coil is rusting too.

Need it fixed?

Our technicians come to you anywhere in Gauteng. The call-out is a flat R350 to diagnose the fault (waived if you go ahead with the repair), you get a fixed price before any work starts, and every repair has a 6-month guarantee.

What causes it

When rust is cosmetic, and when it's serious

Where the rust isWhat it means
Light spots on the top or side panelsMostly cosmetic. Clean, treat and touch up the paint.
Rust eating through panel edges and screw holesPanels can loosen and rattle, and water gets inside. Treat or replace the panel.
Base pan and feetSerious. A rotten base can let the compressor sag and stresses the pipes. Have it checked.
Wall bracketsSerious, especially high up. A failing bracket can drop the unit. Replace them.
Electrical box and terminalsCan cause faults, tripping and board failures. Needs a technician.
Coil and pipesCorrosion here can cause gas leaks, and coil leaks are often expensive to repair.

How to slow it down

  1. Service the unit at least once a year, twice if it runs most days. A service cleans the coil and casing and lets the technician spot rust early.
  2. Rinse the outdoor unit with fresh water now and then, with the power off at the isolator, especially if it's near a pool or exposed to dust and pollution.
  3. Keep it off standing water. On flat roofs, a proper stand or brackets that lift the unit above pooling water make a big difference.
  4. Fix chips and scratches early with a suitable primer and paint, before rust gets under the coating.
  5. Check the brackets once a year, particularly on units mounted high on walls.
  6. When installing a new aircon, choose a spot with some shelter and good drainage, away from pool equipment, and use galvanised or coated brackets.

Repair or replace?

If the rust is on the panels, brackets or base, and the compressor, coil and electrics are sound, it's usually worth repairing: treat the rust, replace badly rusted panels or brackets, and service the unit. If corrosion has reached the coil and caused gas leaks, or the unit is old and inefficient, replacing it with a new inverter aircon is often the better value. We'll inspect it and tell you honestly which makes sense. On the rooftop unit in these photos, the rust was through the casing, the panels and the internal frame, so we replaced it.

Choosing a replacement that lasts: blue anti-corrosion coils

For exposed spots like rooftops, sites near pools, or areas with salty or polluted air, it's worth choosing an outdoor unit with a blue anti-corrosion treated coil, often called a blue fin or blue coated coil. The aluminium fins are coated with a protective layer that resists moisture, salt and chemicals much better than bare fins. That's what we fitted on this rooftop: a replacement unit with a blue chemical-treated coil, so it lasts much longer in the same harsh position. Pair it with coated or galvanised brackets and a yearly service, and the new unit stays protected for years.

Frequently asked questions

Is rust on my aircon outdoor unit dangerous?

Light surface rust is mostly cosmetic. It becomes a problem when it eats through the casing, base pan or wall brackets, gets into the electrical box, or corrodes the coil and causes gas leaks. Rusted brackets on high-mounted units should be replaced before they fail.

Can a rusted aircon outdoor unit be repaired?

Often, yes. Rust on panels, brackets and the base can be treated, or the parts replaced, and the unit serviced. If corrosion has caused leaks in the coil, or the unit is old, replacing it may be better value.

How do I stop my aircon outdoor unit from rusting?

Service it at least once a year, rinse it with fresh water now and then with the power off, keep it off standing water, fix chips in the paint early, and keep it away from pool chemicals where possible.

Why do rooftop aircon units rust faster?

Rooftop units get full sun, rain and wind all year, and flat roofs often hold standing water around the base. That breaks down the paint and keeps the metal damp, so rust starts sooner.

What is a blue anti-corrosion coil on an aircon?

It is an outdoor unit coil with a protective blue coating on the aluminium fins, sometimes called blue fin. It resists moisture, salt and chemicals better than bare fins, so the unit lasts longer in exposed spots like rooftops and near pools. We recently replaced a badly rusted rooftop unit with one that has a blue chemical-treated coil.

Can rust cause my aircon to lose gas?

Yes, if corrosion reaches the coil or pipework it can create small leaks, and the aircon slowly loses gas and stops cooling. The leak needs to be found and repaired before regassing.
